Custom Mailer Boxes — Where Branding Meets Logistics
Mailer boxes are the workhorses of modern e-commerce. They protect your products in transit, but more importantly, they are the first physical touchpoint between your brand and your customer. At Aopa Packaging, we engineer corrugated mailer boxes that deliver on both fronts — durable enough to survive global shipping, beautiful enough to become the photogenic centerpiece of your customer’s unboxing video.
What Is a Mailer Box?
A mailer box is a one-piece, self-locking corrugated cardboard box typically used for direct-to-consumer shipping. Unlike standard shipping cartons that require tape to seal, mailer boxes use folded flaps and tuck closures, eliminating the need for adhesive while creating a cleaner, more brand-forward appearance. The most common configurations are standard tuck-top (STT), roll-end tuck (RETT or REFT), and full-wrap printed mailers.
Choosing the Right Mailer Box Style
- Standard Tuck-Top (STT): The most economical option. The lid tucks into the front panel — quick assembly, perfect for lightweight to medium-weight products. Best for apparel, beauty samples, and small electronics.
- Roll-End Tuck (RETT/REFT): Features double-walled side panels that “roll” into place. Provides 2–3× the side-wall strength of STT, ideal for heavier or fragile products that need crush resistance.
- Full-Color Printed Mailers: Litho-laminated to give photo-quality CMYK printing on the outside. The unboxing centerpiece for premium brands.
- Subscription / Pillow Mailers: Custom shapes that signal “this isn’t just a shipment, it’s an experience” — popular with subscription beauty boxes, snack boxes, and DTC kits.
- Apparel Mailers: Wider, flatter format optimized for folded clothing. Often paired with branded tissue paper.
- Eco-Friendly Kraft Mailers: Made from recycled and FSC-certified board, printed with soy-based inks. Perfect for sustainability-led brands.
- Heavy-Duty Double-Wall Mailers: 5-ply construction for fragile or heavy goods, international shipping, or B2B distribution.
Materials & Flute Selection
Corrugated board is graded by flute size — the wave inside that gives the board its strength. The right flute depends on your product weight, shipping distance, and printing needs:
- E-Flute (1.5mm): Smooth surface, excellent for high-quality printing. Used for retail-display mailers and lightweight products.
- B-Flute (3mm): The most common e-commerce flute. Good balance of strength, printability, and cost.
- BE-Flute (4.5mm, double-wall): Combines two flutes for premium protection without bulk. Great for fragile products.
- 5-Ply Double-Wall: Maximum strength for heavy or international shipping.
Custom Printing Options
We offer four printing methods so your mailer box matches your brand exactly:
- Flexo Printing: Cost-effective for 1–4 spot colors. Best for high-volume orders with simple logos.
- Litho-Lamination: Photo-quality CMYK printing on premium paper, then laminated to corrugated. The choice for full-color, image-rich designs.
- Digital Printing: No plate fees, perfect for small runs (50–500 pcs), variable data, and rapid prototyping.
- Spot Finishes: Foil stamping, soft-touch matte lamination, embossing, debossing, and spot UV available for premium upgrades.
The Unboxing Experience: Inside the Mailer
The exterior is only half the story. We help you design the full unboxing journey: branded tissue paper, custom inserts (foam or paperboard), thank-you cards, hang tags, and ribbons all coordinated with your mailer box. Brands that invest in unboxing see measurable lifts in social shares, repeat purchase rates, and customer lifetime value.

Frequently Asked Questions
Q: What is the difference between a tuck-top and roll-end tuck mailer?
Tuck-top mailers have single-walled sides — lighter, cheaper, faster to assemble. Roll-end tuck mailers have double-walled sides where flaps “roll” inside — significantly stronger, ideal for heavier or fragile products.
Q: Can I get a sample before placing a bulk order?
Yes. We provide white-label samples (free for stock sizes, $30–80 for custom-printed prototypes). Sample fees are credited back on bulk orders over 500 pcs.
Q: Do you ship internationally?
Yes. We ship to North America, Europe, Australia, and the Middle East. Sea freight (FCL/LCL), air freight, and DDP delivery options are available.
Q: What’s your minimum quantity for a custom printed mailer?
For digital printing: 50 pcs. For flexo: 200–500 pcs. For litho-laminated full-color: 500 pcs.
Q: Do you offer dieline templates?
Yes. We provide free Adobe Illustrator dielines for any standard size, and custom dielines (for unique sizes) are designed by our engineering team within 24–48 hours.
